Line sensor for Balboa balancing robot

The following steps were taken to install the QTR-RC sensor assembly –

  1. Remove the Balboa sensor installation.
    a. CAREFULLY pry connector housings off the pins.
    b. Heat the connector pin pads enough to remove all the pins.
    c. Reinsert connector pin into housing and safely stow.
  2. Prepare the new sensor mount.
    a. Cut a 80 by 35 mm rectangle from a CD case.
    b. Using masking tape; Transfer the existing mounting hole pattern
    from the Balboa chassis for the sensor mount.
    c. With the masking tape properly positioned on the sensor mount;
    mark mounting hole locations for the QTR-RC sensor.
    d. Mark a slot location for sensor wire clearance.
    e. Drill all the needed holes and create the sensor wiring slot.
    f. Fit check and make any clearance adjustments.
    g. Install the sensor mount to Balboa chassis with two 2-56 machine screws.
    h. Install the new sensor bar with two 2-56 machine screws.
  3. Install wiring as required to use the sensor; two for power and six for sensors.
  4. Using the Balboa libraries; Assign the sensor input to available pins.
  5. Inspect and visually verify all connections and physical clearances.
  6. Update the software and test sensor performance.

I successfully completed the change in eight hours; most of which was preparing the sensor mount. The folks at Pololu put a lot of flexibility into the development of this product. It enabled me to enjoy and successfully complete this project.
